Development of Electrohydraulic Forming Apparatus and Its Experimental Study (액중 방전 성형의 실험 장치 개발 및 실험적 연구)

  • Electrohydraulic forming is a high-speed forming process that deforms a blank using electric discharge in liquid. When high voltage is discharged in the water, a shock wave is propagated from the tip of the electrodes to the blank, causing the blank to be deformed into the die. Electrohydraulic forming has many advantages including improved formability and reduced bouncing effect and springback. The objective of this paper was to conduct a feasibility study to identify the electrohydraulic effect. An electrohydraulic forming apparatus was developed and experiments were carried out. The results of the experiment showed that the developed apparatus had sufficient energy to deform the blank into the die. Using the hole to emit residual air in the die was more effective than using the vacuum pump in terms of saving on experiment time.

  • Electrohydraulic forming(EHF), one of the high-speed forming method, can supplement the weak point of previous forming process such as deep-drawing and electromagnetic forming. Indeed, EHF is time-consuming process during installing wire before experiment that hard to apply to industry. In this research, applying wireless electrode, the formability of SUS430 sheet was compared through EHF experiments using wire-installed electrode and the other, wireless. Although the power was a little lacking, the advantages of the experiment using wireless electrode could be confirmed with checking the optimal location of electrodes where the plasma is generated and comparing free-bulging height depending on former and later condition of electrodes with performing several single and multistage experiments for same voltage, 6 kV.

  • High-speed forming process is the forming technology that deforms the blank in a very short time, with the strain rate of the blank above 1000 s−1. Among many high-speed forming processes, electromagnetic forming (EMF) employs the Lorentz force when deforms the blank. Because of the high strain rate, the formability of the blank can be improved. However, when the blank is formed into rather complex shapes, it is bounced from the die and the wrinkles are generated. Therefore, electrohydraulic forming (EHF) is suggested in this study to reduce the bouncing problem of the blank. EHF is a high-speed forming that uses high voltage discharge in liquid. The shockwave resulting from the electric discharge propagates to the blank and it deforms the blank into the die. In this study, two high-speed forming processes, EMF and EHF were compared numerically with trapezoidal middle block die. This comparison showed that EMF cannot deform the blank into the die because of the bouncing, while EHF can overcome the bouncing problem and deform the blank into the die shape successfully.

Comparison of Forming Limit Diagram to Prove Improved Formability of High-speed Forming Acquired Experimentally and Theoretically (고속 성형의 성형성 향상 입증을 위한 실험 및 이론적 성형한계선도 획득 및 비교)

  • The current study aims to prove that high-speed forming has better formability than conventional low-speed forming. Experimentally, the quasi-static forming limit diagram was obtained by Nakajima test, and the dynamic forming limit diagram was measured by electrohydraulic forming. For the experiments, the LS-DYNA was used to create the optimal specimen for electrohydraulic forming. The strain measurement was performed using the ARGUS, and comparison of the forming limit diagrams confirmed that EHF showed better formability than quasi-static forming. Theoretically, the Marciniak-Kuczynski model was used to calculate the theoretical forming limit. Swift hardening function and Cowper Symonds model were applied to predict the forming limits in quasi-static and dynamic status numerically.

  • Numerical analysis and dynamic material properties are required to analyze the behavior of workpiece during an electrohydraulic forming (EHF) process. In this study, EHF experiments were conducted under three conditions (6, 7, 8 kV). Dynamic material properties of Al 5052-H34 were inversely estimated through an ANN (Artificial Neural Network) model constructed based on LS-Dyna analysis results. Parameters of Cowper-Symonds constitutive equation, C and p, were used to implement dynamic material properties. By comparing experimental results of three conditions with ANN model results, optimized parameters were obtained. To determine the reliability of the derived parameters, experimental results, LS-Dyna analysis results, and ANN results of three conditions were compared using MSE and SMAPE. Valid parameters were obtained because values of indicators were within confidence intervals.

  • Electrohydraulic forming (EHF) is a high-speed forming process that uses an electric arc discharge in water. Shock waves resulting from the electric arc discharge are propagated to the blank through water and the blank moves toward the die. Advantages of EHF include improved formability due to the high-speed process and reduction of the bouncing effect. In the current study, a numerical simulation of EHF was developed using LS-DYNA. In the simulation, the model for the electric arc was assumed as an adiabatic gas expansion and an Arbitrary Lagrange-Eulerian (ALE) multi material formulation was used to describe the interaction between the electric arc and the water. In order to model the Fluid-Structure Interaction (FSI), a coupling mechanism was used. The blank of Al 1100-O was simulated using shell elements. The results of the simulation showed that the blank was deformed due to the pressure propagation of water and the bouncing effect did not affect the formability of blank.

  • Electrohydraulic forming (EHF) process is a high speed forming process that utilizes the electric energy discharge in fluid-filled chamber to deform a sheet material. This process is completed in a very short time of less than 1ms. Therefore, finite element analysis is essential to observe the deformation mechanism of the material in detail. In addition, to perform the numerical simulation of EHF, the material properties obtained from the high-speed status, not quasi static conditions, should be applied. In this study, to obtain the parameters in the constitutive equation of Al 6061-T6 at high strain rate condition, a surrogate model using an artificial neural network (ANN) technique was employed. Using the results of the numerical simulation with free-bulging die in LS-DYNA, the surrogate model was constructed by ANN technique. By comparing the z-displacement with respect to the x-axis position in the experiment with the z-displacement in the ANN model, the parameters for the smallest error are obtained. Finally, the acquired parameters were validated by comparing the results of the finite element analysis, the ANN model and the experiment.
