A Study on Flow Forming Process of Magnesium Road Wheel (마그네슘 로드 휠의 유동성형 가공에 관한 연구)

  • Low pressure die casting and flow forming have been successfully used to produce sound road wheels from magnesium alloy AM80. In the current study, high speed compression testing was initially conducted to simulate the flow forming of a Mg wheel. Subsequently the flow forming was simulated with "Forge$^{TM}$", an FEM software package. On the basis of flow forming simulations, the flow forming of the Mg wheel was performed under different conditions. For the flow forming experiments, the preform castings were made by low pressure die casting from AM80, a commercial magnesium alloy. In flow forming of the magnesium preform wheel, the flow forming of the Mg wheel was successfully accomplished when the feed rate was less than half that for the forming of an aluminum road wheel. The reduction in feed rate was 52%. Finally, a comparison with the flow forming simulations was made.

  • The flow forming has been used to produce long thin walled tube parts, with reduced forming load and enhanced mechanical and surface quality for a good finished part compared with other method formed parts. So flow forming technique is used widely in industrial production. Especially spinning and flow farming techniques an used frequently in automotive, aerial, defense industry. In this paper, FEM analysis of three-roller backward flow forming of a workpiece is carried out to study effects of forming depth and feed rate on forming force. The axial and radial forces on several forming depth and feed rate conditions are obtained. The phenomena such as bell mouth, build up and bulging during simulation are observed as well.

  • This paper suggests the new technology to control metal flow in orther to change of the cold forging from conventional deep drawing forming. This technology can be summarized the complex forming, which consists of bulk forming and sheet forming, and multi-action forging, which be performed double action press. The proposed technology is applied to hub clutch model which is part of auto-transmission for automobile. The purpose of this study is to investigate the material flow behavior of hub clutch through control the relative velocity ratio and the stroke of mandrel and punch using the flow forming technique. First of all, the finite element simulations are applied to analyse optimal process conditions to prevent flow defect(necking defect etc.) from non-uniform metal flow, then the results are compared with the plasticine model material experiments. The punch load for real material is predict from similarity law. Finally, the model material experiment results are in good agreement with the FE simulation ones.

  • Flow forming is a chipless metal forming method for axi-symmetric parts, which is more economical. efficient and versatile method of producing parts than the other sheet metal forming process such as stamping or deep drawing. In this study, flow forming process with 1-Roller is applied to produce auto-transmission parts of automobiles which have been produced by Press drawing process so far. It can be known that flow forming process is applicable to the flexible manufacturing system due to the low cost for the establishment and it can be combined with press forming process to promote productivity and to improve the accuracy of products.

  • Flow forming is an eco-friendly and high-efficiency plastic deformation process with fewer chips during a process which is specifically used to manufacture seamless tubular products like tire wheels, rocket motor cases etc. On the development of mortar barrel using Inconel718 tube, some flow formed products had dimensional errors on their thickness. In this study, our purpose is to optimize the process conditions with the smallest dimensional error. In order to find an optimum process condition, 2D axisymmetric FEM simulation analyses with Taguchi method were conducted. Geometric variables (attack angle, flatting angle, roller nose radius) and operating parameters (depth of forming, feed rate) are considered as control factors. Forward flow forming with single roller was first analyzed to determine the effective factors using AFDEX software and attack angle of the roller was identified as the most influential factor. Also, the nose radius of the rollers was confirmed as a significant factor in multi-rollers flow forming system. The effect of rollers offset values are also studied and finally, we proposed optimal conditions to improve the accuracy of flow forming process with Inconel718 tube for mortar barrel manufacturing.

  • The flow forming has been used to produce long thin walled tube parts, with the reduced fanning force and the enhanced mechanical and surface quality for a good finished part, compared with the fanned parts using other method. Therefore, flow fanning technique is used widely in industrial production. Spinning and flow fanning techniques are used frequently in automotive, aerial and defense industries. The main factors for the flow fanning machine design are motor power, bed rigidity, mandrel stiffness, spindle power, roller profile, etc. Especially, mandrel, spindle power and roller are important factors for flow fanning machine capacity. In this paper, three dimensional finite element method for analysis of one-roller backward flow fanning of a workpiece has been carried out to study effects of roller profile on fanning force. Applied roller profile have roller lead geometries of angle $20^{\circ},\;30^{\circ},\;40^{\circ}$, concave and convex. Axial and radial fanning forces on various roller profiles are obtained and compared with each analysis cases.

This technology is the combined forming that consists of bulk and sheet forming with double action dies. To analyze the process, finite element simulation has been performed. The proposed technology is applied to hub model that is part of air conditioner clutch. The purpose of this study is to investigate the material now of hub through the relative-velocity control of punch and mandrel using the flow control forming technique.
