Process Evaluation of Plasma-GMA Welding for Al 5052 and 6061 Alloy (Al 5052, 6061합금에 대한 플라즈마-GMA 용접공정특성 평가)

  • In this study, the bead-on-plate welding were conducted by using GMA welding and plasma-GMA welding on Al 5052 and, Al 6061 plates. For these processes, the maximum welding speeds for full penetration were compared, and various weld qualities such as bead appearance, cross-section, cracks and porosities were examined. Faster welding speed, cleaner bead surface and more stable drop transfer could be achieved by plasma-GMA welding, compared with GMA welding.

  • The use of Zn coated steel has increased in the automotive industry due to its excellent corrosion resistance. Conventionally the BIW(body-in-white) structure and the hang-on parts have been made of Zn coated steel and more recently Zn coated steel began to be applied in the chassis parts. During gas metal arc (GMA) welding of the chassis part, lap fillet joint used to be adopted but spatter generation and porosities are most important concerns. In the industrial applications, an intentional joint gap was made to avoid the weld defects but it is not easy to control the size of joint gap. In this research, gas tungsten arc (GTA) is combined with GMA welding where GTA precedes GMA. As pulsed arc was adopted as GMA, GTA was oscillated along the longitudinal direction by pulsing GMA, but the arc oscillation did not disturb the molten droplet transfer of GMA welding. By increasing the distance between GTA and GMA, the length of weld pool increased and porosity could be reduced. Moreover porosity in the welds was fully removed when the distance between two arcs was 15 mm.

  • In this paper, I-butt welding with 6mm thickness using Plasma-GMA welding was carried out. And weld characteristics of the Al-5083 aluminium alloy for Plasma-GMA hybrid welding was evaluated. The orthogonal experimental design was used to investigate the influence of plasma-MIG welding parameters such as plasma current, wire feeding rate, MIG-welding voltage and welding speed on the weld bead geometry and tensile strength using the ANOVA(Analysis of Variation). Then we conducted evaluation of contribution for process parameters. ANOVA results show that bead dimensions are affected by wire feeding speed, welding voltage and welding speed and tensile strength is mainly affected by welding speed and plasma arc current. Tensile strength was decreased by rise in plasma welding current because GMA welding current was decreased by plasma arc.

  • Generally, the use of robots in manufacturing industry has been increased during the past decade. GMA(Gas Metal Arc) welding process is an actively Vowing area, and many new procedures have been developed for use with high strength alloys. One of the basic requirement for the automatic welding applications is to investigate relationships between process parameters and bead geometry. The objective of this paper is to develop a new approach involving the use of neural network and multiple regression methods in the prediction of bead geometry for GMA welding process and to develop an intelligent system that visualize bead geometry in order to employ the robotic GMA welding processes. Examples of the simulation for GMA welding process are supplied to demonstrate and verify the proposed system developed using MATLAB. The developed system could be effectively implemented not oかy for estimating bead geometry, but also employed to monitor and control the bead geometry in real time.

  • With the trend towards welding automation and robotization, mathematical models for studying the influence of various variables on the weld bead geometry in gas metal arc (GMA) welding process are required. Partial penetration, single-pass bead-on-plate welds using the GMA welding process were fabricated in 12mm mild steel plates employed four different process variables. Experimental results has been designed to investigate the analytical and empirical formulae, and develop mathematical equations for understanding the relationship between process variables and weld bead geometry. The relationships can be usefully employed not only for open loop process control, but also for adaptive control provided that dynamic sensing of process output is performed.

  • In this study a new arc sensor algorithm for automatic weld seam tracking was proposed, which uses the relative welding current variation according to the tip-to-workpiece distance in GMA welding. Since the new developed arc sensor algorithm is not sensitive to unstable factors of arc signal, the system is expected to get rid of the problems of already existing arc sensor system which include the difficulty of modeling the process for various welding conditions and limitation of application to thick plate welding. Thus the system is applicable not only to thick plate welding but also to thin plate welding. To implement the new arc sensor algorithm the system parameters which include sampling time, averaging range, weighting factor of moving averaging, basic compensation time, and basic compensation distance were determined by experimental analysis. Consequently this system has shown the successful tracking capability for the various welding conditions.

  • Until now, many researches on laser-arc hybrid welding processes have been conducted mainly for high power CW laser and high direct current arc to weld the thick steel plates for shipbuilding. Recently, however the usage of thin steel plates, which tend to be deformed easily by thermal energy, is been increasing because of demand of light structure such as car body in the automobile industry. Accordingly, heat sources having relatively low heat input such as pulsed laser, dip-transfer DC GMA and pulsed GMA seem to be applied more increasingly and the study about those heat sources is needed more intensively. Any heat source mentioned above can not stand alone without weld defects at a relatively high welding speed for increasing the welding productivity. This is main reason to apply the hybrid welding process which uses pulsed laser and low-heat-input GMA heat sources simultaneously to weld the thin steel plate. In this study, parameters of pulsed laser and dip-transfer DC GMA welding are studied firstly through preliminary experiments, and then analyzed in the viewpoint of their physical phenomena. Before conducting the hybrid welding, a pulse control technique is developed based on the parallel port communication and Visual C++ 6.0. Owing to development of this technique, interactions of laser and arc pulses can be controlled consistently. Using the pulse control technique, the hybrid welding is conducted and then its interactive welding phenomenon is analyzed.
