마이크로 금형 부품을 위한 마이크로 절삭가공 기술 (Micro cutting process technology for micro molds parts)

  • In this paper, we studied the micro tool deflection, micro cutting with low temperature, and deformation of micro ribs caused by cutting forces. First, we performed an integrated machining error compensation method based on captured images of tool deflection shapes in micro cutting process. In micro cutting process, micro tool deflection generates very serious problems in contrast to macro tool deflection. To get the real images of micro tool deflection, it is possible to estimate tool deflection in cutting conditions modeled and to compensate for machining errors using an iterative algorithm correcting tool path. Second, in macro cutting fields, the cryogenic cutting process has been applied to cut the refractory metal but, the serious problem may be generated in micro cutting fields by the cryogenic environment. However, if the proper low temperature is applied to micro cutting area, the cooling effect of cutting heat is expected. Such effect can make the reduction of tool wear and burr formation. For verifying this passibility, the micro cutting experiment at low temperature was performed and SEM images were analyzed. Third, the micro pattern was deformed by the cutting forces and the shape error occurred in the sidewall multi-step cutting process were minimized. As the results, the relationship between the cutting conditions and the deformation of micro-structure during micro cutting process was investigated.

  • The complex three-dimensional miniature components are needed for a wide range of applications from the aerospace to the biomedical industries. To manufacture these products, micro machining that can make a high aspect ratio part and has good accuracy is widely researched. In this paper, cutting characteristics were analyzed in micro machining using cutting force coefficients, which are the specific cutting force for normal and frictional direction of rake surface. From measured cutting force in micro end milling, cutting condition independent cutting force coefficients were determined and used for analysing the characteristics of micro cutting.   • Ultra precision diamond cutting is a very efficient manufacturing method for optical parts such as HOE, Fresnel lenses, diffraction lenses, and others. During micro cutting, the rake angle is likely to become negative because the tool edge radius is considerably large compared to the sub-micrometer-order depth of cut. Depending on the ratio of the tool edge radius to the depth of cut, different micro-cutting mechanism modes appear. Therefore, the tool edge sharpness is the most important factor affecting the qualities of machined parts. That is why diamond especially mono-crystal diamond, which has the sharpest edge among all other materials is widely used in micro-cutting. The question arises, given a diamond tool, what is the minimum (critical) depth of cut to get continuous chips while in the cutting process\ulcorner In this paper, the micro machinability around the critical depth of cut is investigated in micro grooving with a diamond tool, and introduce the minimizing method of cutting depth using vibration cutting. The experimental results show the characteristics of micro cutting in terms of cutting force ratio (Fx/Fy), chip shape, surface roughness, and surface hardeing around the critical depth of cut.

  • The main purpose of this study strongly concerned micro machining error estimation by using FEM analysis of tool deflection shapes in micro flat end-milling process. For the precision micro flat end-milling process, analysis of micro cutting errors is mandatory. In general, tool deflection is a major factor which causes cutting error and limits realization of the high-precision cutting process. Especially, in micro end-milling process, micro tool deflection generates very serious problems in contrast to macro tool deflection. Methods which deal with compensation of cutting error by tool deflection in macro end-milling process have been studied plentifully but, few researches transact with micro scaled cutting tool deflection in micro cutting process. Therefore, the trend of micro tool deflection was estimated by using FEM analysis in this paper. Cutting forces were acquired by micro dynamometer and these were utilized in FEM analysis. In order to verify FEM analysis results, micro machining processes were carried out and real machined profiles were compared with FEM results. Finally through the proposed approach well suited FEM results were obtained.

  • In this paper, a basic study on micro cutting process with SM20C at low temperature environment was performed.   • This paper investigates the micro-cutting of cemented carbides using PCD (polycrystalline diamond) and PCBN (polycrystalline cubic boron nitride) cutting tools are performed with SEM direct observation method. The purpose of this study is to make clear the cutting mechanism of cemented carbides and the fracture of WC particles at the plastic deformation zone in orthogonal micro-cutting. And also to achieve systematic understanding, the effect of machining parameter on chip formation and machined surface was studied, including cutting speed, depth of cut and various tool rake angle. Summary of the results are shown below. (1) Three type of chip formation process have been proposed by the results of the direct observation in orthogonal micro-cutting of cemented carbide materials. (2) From the whole observation of chip formation, primary WC particles are crushed and/or fine grained in the shearing deformation zone. A part of them are observed to collide directly with a cutting edge of tool by following the micro-cutting. (3) Surface finish, surface morphology and surface integrity is good to obtain by cutting with PCD cutting tool compared with PCBN. (4) The machined surface has the best quality near the low cutting speed of 10${\mu}m$/sec with a cutting depth of 10 ${\mu}m$ using 0$^\circ$ rake angle and 3$^\circ$ flank angle in this condition, but it was found that excessively low speed, for example the extent of 1 ${\mu}m$/sec, is not good enough to select for various reason.

  • Tungsten-carbide as typical difficult-to-cut material has excellent mechanical properties such as high thermal resistivity, mechanical strength and chemical durability. However, it is next to impossible for tungsten-carbide to be fabricated the needed parts by cutting process. In this study, for establishing the micro fabrication method of tungsten-carbide for micro injection or compression molding core, the investigation on micro cutting characteristics of tungsten-carbide green part which is made by powder injection molding process and easy to cut relatively was performed. For this, micro endmilling experiments of tungsten-carbide green part were performed according to various cutting conditions. Finally, the wear trend of micro endmill and the appearance of micro rib according to feed-rate and cutting depth per step were analyzed through SEM images of micro cutting feature and microscope images of micro tools.

다이아몬드 미세형삭가공의 자려진동 발생경향에 관한 연구 (A Study on the Cutting Conditions of Self-Induced Chattering in Micro Shaping with Diamond Tool)

  • Diamond shaping is one of the machining strategies to make the optical micro-groove molds, and it is especially useful when the component is an assembly of the linear micro-groove array. A mirrorlike surface and an arbitrary crose-sectional curve can be easily made by the diamond tool. However, the cutting speed of shaping is relatively lower than that of the other cutting methods, and there exist an unstable cutting conditions that generate the chatter. This study is focused on the modeling of the simplified self-induced chatter of the diamond shaping, and the machinabilities of three materials are compared by cutting experiments. From the chatter model and experiments, it is found that the unstable cutting conditions exist when the depth of cut is low and cutting speed is high. It is also found that the brass is relatively good material in micro shaping than copper or aluminium from the cutting experiments.

  • In micro-machining, diamond tool is commonly used because it brings much better micro-machinability due to its edge sharpness. However, it is a big question even how thinly the sharp edge of a diamond tool can cut a ship from the workpiece surface. This paper is to investigate the critical cutting depth, at which the dominant cutting mode changes from chip formation to burnishing or vice versa, for a given edge radius. The theoretically critical cutting depth is 0.25$\mu\textrm{m}$(0.8$\mu\textrm{m}$) in cutting using a square type(V-type) diamond tool that has edge radius of 1$\mu\textrm{m}$(1.5$\mu\textrm{m}$). Experimentally, the dominant cutting mode changes and cutting surface becomes better at critical cutting depth. To get high quality surface, depth of cut must be critical cutting depth because less plastically deformed substrate is left on the surface.

마이크로흘 드릴링 머신의 개발 및 절삭성능 평가 (Development of Micro-hole Drilling Machine and Assessment of cutting Performance)

  • In this paper, drill fred mechanism, cutting depth measuring device and sensing buzzer of drill contact were investigated in order to develop the micro-hole drilling machine. Also, measuring device of cutting resistance was developed in order to estimate cutting resistance from change of cutting condition. The results show that extremely-low fled rate(less then $17{\mu}m/S$${\mu}{\textrm}{m}$ /s) can be done and cutting depth can be measured by up to 1${\mu}{\textrm}{m}$ with developed drilling machine. Accordingly we could assemble a very cheap micro-hole drilling machine($\phi$ 0.05~0.5 mm). Also we got the some properties of cutting performance i.e. under the same condition, cutting torque decreases as increase of spindle speed and rapid fled of drill brings about the inferior cutting state under low spindle speed.
