The bipolar plate is a major component of the PEM fuel cell stack, which takes a large portion of stack cost. In this study, as alternative materials fur bipolar plate of PEM fuel cells, graphite composites were fabricated by compression molding. Graphite particles mixed with epoxy resin were used as the main substance to provide electric conductivity. Flow channels were fabricated by compression molding, and design of experiments (DOE) was applied to the tests to evaluate moldability. Results showed that land width and channel depth were two significant factors for moldability, and channel width had little influence on the moldability.
During the compression molding process of the continuous fiber-reinforced polymeric composites, two main problems such as fiber-matrix separation and fiber orientation are produced by the difference of flow velocity. Molded parts are lead to be nonhomogeneous and anisotropic. As the mechanical property of the products are dependent on the separation and orientation, it is important to research the fiber mat structure and molding condition. If the fiber mat structure is changed by the increment of needling, the separation decreases and after compression molding the orientation is easily aligned. As it were, the compression moldability is good. But the defects as tears, thin thickness are produced in the products. Therefore, it is important to clarify the moldability in relation to the usage of products and the expenses of produce on the actual process. Therefore we must make the measurement methods that can define the moldability of products. In this research, the effects of the fiber mat structure(NP = 0, 5, 10, 25, 50 punches/$cm^2$) and the mold geometry($r_p$ = 1, 25, 50 mm) on the moldability of products were discussed. We investigated the case of one-dimensional flow in order to obtain the degree of nonhomogeneity and the fiber orientation function. In result, we could gain the correlation coefficient of the continuous fiber-reinforced polymeric composites. Also we experimented on the cup-type compression molding which was appeared the wrinkle on the flange part by the complex stress condition in order to gain the degree of nonhomogeneity and area ratio. In result, the moldability of products was expressed as the correlation coefficient and area ratio.

In order to predict the moldability of a injection molded part, a simulation of filling is needed. Especially when short shot is predicted by CAE simulation in the filling stage, there are mainly three ways to solve the problem. Modification of gate and runner, replacement of plastic resin, and adjustment of process conditions are the main ways. Among them, adjustment of process conditions is the most economic way in the cost and time since the mold doesn\\`t need t be modified at all. But it is difficult to adjust the process conditions appropriately in no times since it requires an empirical knowledge of injection molding. In this paper, a fuzzy neural network(FNN) based upon injection molding process is proposed to evaluate moldability in filling stage and also to solve the problem in case of short shot. An adequate mold temperature is generated through the fuzzy neural network where fill time and melt temperature are taken into considerations because process conditions affect each other.

The design of injection molded prlymeric parts has been done empirically, since it requires profound knowledge about the moldability and causal effects on the properties of the parts. This study shows CAE approach for the design of the seat frame of fiber-reinforced composite material in order to realize the concept os rationsl design for the productivity and quality of mold making. The knowledge-based CAE system is constructed by adding the knowledge-basw module for the design evaluation and appropriate CAE programs for mold design analysis in order to provied designers, at the initial design stage, with comprehensive process knowledge for the performance analysis and the design evaluation. A knowledge-based CAE system is a new tool which enables the concurrent design with integrated and balanced design decisions at the initial design stage of injection molding.
In injection molded parts, the ribs require more complicated mold cavities and cores. But it is necessary for the parts to attach the ribs for assembly, moldability and other functional purposes. To design them appropriately considering structural strength and injection molding, the profound knowledge that includes moldability, causal effects on the properties of the part is needed. This paper describes the design methodology which enables easy, simple, time and cost-effective design for the features.

This research aims to develop polymer composites which can be used for PEMFC separators by injection molding process. Considering the moldability and stiffness, we used PPS(Poly(phenylene sulfide)) and PP(Polypropylene) as base resin. In order to improve electrical conductivity and physical properties, we chose glass fiber, carbon fiber, carbon black, and both expanded graphite and synthetic graphite. The 3 type composites are prepared for injection molding of PEMFC separators. and CAE(Computer Aided Engineering) analysis was conducted to optimize injection processing parameters(injection pressure, heat time, mold temperature etc.). We did successfully fabricate the separators by injection molding, and measure the electrical conductivity of the samples by using four point probe device. Conclusively, PP/SG/CB composite showed better both electrical conductivity and moldability than the others.

In order to predict the moldability of an injection molded part, a simulation of filling is needed. Short shot is one of the most frequent troubles encountered during injection molding process. The adjustment of process conditions is the most economic way to troubleshoot the problematic short shot in cost and time since the mold doesn't need to be modified at all. But it is difficult to adjust the process conditions appropriately in no times since it requires an empirical knowledge of injection molding. In this paper, the intelligent CAE system synergistically combines fuzzy-neural network(FNN) for heuristic knowledge with CAE programs for analytical knowledge. To evaluate the intelligent algorithms, a cellular phone flip has been chosen as a finite element model and filling analyses have been performed with a commercial CAE software. As the results, the intelligent CAE system drastically reduces the troubleshooting time of short shot in comparison with the expert's conventional way which is similar to the golden section search algorithm.
