Development of a CAM System for 3-Axis NC Machining for Screws (3축선반에서의 스크류 가공을 위한 CAM 시스템 개발)

  • NC machining of large screw which is usually used as a part in an extruder for injection molding is done on 3-axis turning machine, and it is very time-consuming process. Not only in machining but in preparing part program for a NC machine, it requires very long time because the shape of the screw is not easy to model when using an existing general CAD/CAM software even though it is workstation level software. In addition, tool path generation procedure for NC turning for screw shape is also very tedious one because large amount of data for cutter location point must be produced and there is no specific CAM software for the machining. In this paper. development of a CAM system for screw machining which saves the role of CAD software by use of menu driven data input system for various screw shapes is introduced.

자유곡면 5축 NC가공에 있어서의 최적 CL data산출

  • 5-axis NC machining of sculptured surface using non-ballendmill cutters (eg. facemilling cutters) is widely used in the machining of turbine blades and marine propellers. Since there are more degrees of freedom in 5-axis machining than in 3-axis machining, generating "optimum" cutter paths and finding desirable cutter positions become very important in order for an efficient use of 5-axis NC machines. Also critical in 5-axis NC machining are collision avoidance, gouging checking, and efficient kinematic solutions. In this paper we discuss the above issues in generating 5-axis CL data. They are : kinematics modeling of NC machine; inverse kinematics solution; interference between machine component and surface; cutter gouging. A unique search method for obtaining optimal CL data is proposed. The proposed method has been successfully implemented in the machining of marine propellers on a dual 5-axis (ie, 9-axis) NC machine.C machine.

  • Tool wear is one of major causes occurring defectives in NC machining. In this paper we developed an automatic tool compensation system for the NC lathe machining. The system compensates machining error without any help of operators whenever the specification of a part is out of a tolerance. The configuration of the automatic compensation system consists of a NC lathe, an autoloader, a sensor, and a PLC. The system is operated as follows. A workpiece loaded by the autoloader is machining on the NC lathe. Once the workpiece is machined to be turned to a part, it is moved onto the sensor to be measured. If the sensor detects a part out of tolerance, a tool compensation is made in the NC controller. The system gives a help in increasing the productivity by reducing occurrence of defective parts as well as by eliminating time for the tool compensation. Besides the productivity increase, the system calculates cumulative usage time of the tool and notices the tool replace time to a worker by an alarm signal. A case is introduced to show that the system can be applied effectively in a shop.

Optimal Tool Length Computation of NC Data for 5-axis Ball-ended Milling (5축 볼엔드밀 가공 NC 데이터의 최적 공구 길이 계산)

  • The paper presents an efficient computation of optimal tool length for 5-axis mold & die machining. The implemented procedure processes an NC file as an initial input, where the NC data is generated by another commercial CAM system. A commercial CAM system generates 5-axis machining NC data which, in its own way, is optimal based on pre-defined machining condition such as tool-path pattern, tool-axis control via inclination angles, etc. The proper tool-length should also be provided. The tool-length should be as small as possible in order to enhance machinability as well as surface finish. A feasible tool-length at each NC block can be obtained by checking interference between workpiece and tool components, usually when the tool-axis is not modified at this stage for most CAM systems. Then the minimum feasible tool-length for an NC file consisting of N blocks is the maximum of N tool-length values. However, it can be noted that slight modification of tool-axis at each block may reduce the minimum feasible tool-length in mold & die machining. This approach can effectively be applied in machining feature regions such as steep wall or deep cavity. It has been implemented and is used at a molding die manufacturing company in Korea.

  • NC machines with 4 or 5 axes are capable of various tool approach motions, which makes interference-free and high machinablity machining possible. This paper deals with how to integrate these two advantages (interference-free and high machinability machining) in multi-axes NC machining with a ball-end mill. Feasible tool approach region at a point on a surface is first computed, then among which an approach direction is determined so as to minimize the cutting force required. Tool and spindle volumes are considered in computing the feasible tool approach region, and the computing time is improved by trans-forming surface patches into minimal enclosing spheres. A cutting force prediction model is used for estimating the cutting force. The algorithm is developed so as to be applied to 4- or 5-axes NC machining in common.

  • In this paper, an NC data optimization approach for enhancing 5-axis machining speed is presented. It is usual to use expensive commercial CAD/CAM programs for NC data of 5-axis machining, since it needs very large calculations for optimal tool positioning and orientation, tool path planning, and collision-free tool path generation. Since commercial CAD/CAM systems have similar functions and efficiency based on common algorithms of reliable theories, they do not have their own unique features for machining speed and efficiency. In other words, most commercial CAD/CAM systems consider only the characteristics of part geometry to be machined, which means that they generate almost the same NC data if the part to be machined is the same, even though different machines are used for the pin. A new approach is proposed for optimizing NC data of 5-axis machining, which is based on the characteristics of the machine to be operated. As a result, the speed of 5-axis machining can increase without losing machining accuracy and surface quality.

PC-Camera based Monitoring for Unattended NC Machining (무인가공을 위한 PC 카메라 기반의 모니터링)

  • In order to make best use of NC machine tools with minimal labor costs, they need to be in operation 24 hours a day without being attended by human operators except for setup and tool changes. Thus, unattended machining is becoming a dream of every modern machine shop. However, without a proper mechanism for real-time monitoring of the machining processes, unattended machine could lead to a disaster. Investigated in this paper are ways to using PC camera as a real-time monitoring system for unattended NC milling operations. This study defined five machining states READY, NORMAL MACHINING, ABNORMAL MACHINING, COLLISION and END-OF-MACHINING and modeled them with DEVS (discrete event system) formalism. An image change detection algorithm has been developed to detect the table movements and a flame and smoke detection algorithm to detect unstable cutting process. Spindle on/off and cutting status could be successfully detected from the sound signals. Initial experimentation shows that the PC camera could be used as a reliable monitoring system for unattended NC machining.

NC Milling Productivity Incensement by Short Milling Tool Setting Method (NC 밀링에서 짧은 공구설치 방법으로 생산성 향상)

  • The tool overhang length affects tool deflection and chatter that should be reduced for machined surface quality, productivity and long tool lift. The shortest tool setting algorithm that uses a safe space is proposed and applied with simulation software in NC machining. The safe space in the coordinate fixed in the tool is computed by the virtual machining system that simulates NC machining by stock model, tool model and NC code. The optimal tool assembly that has largest diameter and shortest length is possible using the safe space. This algorithm has been applied over fifty companies for safe and rigid tool setting. The collision accident between holder and stock was reduced from 3 to 0 a year and the productivity was incensed about 15% by using faster feed rate acceptable for shorten tool length.

  • Currently, a lot of efforts to make increases the manufacturing efficiency have tried and there is growing the interest to implementing the machining operation through CAM automation and optimization. This kind of movement has shown gradually in 5X milling as well as 3X milling task. By the way, in case of 5X milling, it is difficult to hire the CAM experts who is an experience for 5X machining and also it has too big trouble to use them due to high cost. For this reason, you can see the manufacturer who is concern the CAM S/W to provide the NC automation program that beginners can generate easily the 5X milling in short term and the existing 5X milling process can be improved. These requirements need to make a NC automation process including the practical machining strategies same as the generation by NC expert. In order to support this, it is necessary to directly apply the 3D machining part based on NC template which includes the machining procedures, standard cutter library, auto machine area selection, analyze tool for part shape, machining condition setting considering the material stiffness to be provided by CimatronE and it should be created the 5axis machining data by a minimized operation. With user-friendly, CimatronE's NC machining automation tools improve the 5-axis machining process and speed up the process, maximizing work efficiency and improving product productivity compared to existing machining tasks.
