  • In this study, an axi-symmetric finite element program for elastic analysis of the die set shrink fitted in cold extrusion was developed. The geometrical constraint according to shrink fit was enforced by employing the Lagrange multiplier method. The numerical results for strain and stress distributions in the die set including single and multi stress rings assembled by shrink fit were compared well with the Lame's equation for thick-walled solution available in the literature. To extend the applicability of the analysis program developed, various cases without or with stress ring and with pre-stress applied on stress ring were numerically investigated as well. This numerical approach enables the optimization study to determine optimal dimensions of die set to improve tool life for practical use in industry.

  • This research introduces easy tool manufacturing method regarding tool manufacturing procedure. In the conventional method, wire cutting machining and lapping operation of corner and render region were performed after shrink-fitting to ensure the accuracy of gear profile. But lapping operation is very difficult due to corner and render is located deep inside of die. In this research, wire cutting operation was performed after $1^{st}$ ring was shrink-fitted to ease lapping operation and increase the accuracy of corner radius. Before $2^{nd}$ ring fitting, lapping was completed. Elastic deformation amount due to $2^{nd}$ ring fitting and cold forging was calculated through finite element analysis and wire cutting specification was offset in that amount. Comparison of gear dimension between analysis and forged part ensures the validity of new manufacturing methods.

  • An integrated analysis for the thermo-elastic deformation, fatigue, wear and brittle damage evolution of the shrink-fitted die with multi stress-ring of dissimilar materials is presented. A simple numerical algorithm for the moving elastic boundaries characterizing the contacts of the insert and multi stress-rings is presented. The initial stress distribution in the die due to shrink-fit is considered and the traction at the die surface contacting with the work piece is obtained by analyzing the elasto-plastic deformation of work piece. Elastic analysis of the separate-type die is performed and then the evolution of brittle damage, wear and fatigue life are predicted. This integrated analysis is applied to the extrusion die with two layers of stress-rings and the results are discussed in detail.

  • A study about the shrink fits of rotor and retaining ring in generator was performed for the cases of three radial interference. The shrink-fitted retaining ring used to restrain the end turns of the winded coils in the rotor against centrifugal force requires very careful attention during design and manufacture because it has traditionally been the highest-stressed component of the generator. The contact pressures and residual stresses were obtained by the finite element analysis for each radial interference at zero, 100% rated, and 120% rated speeds, respectively. The results of analysis show that the radial interference in use needs to be increased carefully.

  • In this paper, effects of major design parameters of cold forging dies on die mechanics are quantitatively investigated with emphasis on shrink fit using a thermoelastic finite element method. A ball-stud cold forging process found in a cold forging company is selected as a test process and the effects of die insert material, magnitude of shrink fit, dimension of shrink ring, number of shrink rings, partition of die insert and clamping force on effective stress and circumferential stress are analyzed. It has shown that the number of shrink rings, magnitude of shrink fit, and Young's modulus of die insert material have strong influence on compressive circumferential stress in die insert but that the influence of the other design parameters is relatively weak.

  • In this study, an optimal design technique was investigated for determining appropriate dimensions of components of the die set used in the extrusion process. For this, an axi-symmetric elastic finite element program for the analysis of deformation of the shrink fitted die set was developed with the Lagrange multiplier method to implement the constraint condition of shrink fit of stress ring. By coupling the rigid-viscoplastic analysis of extrusion process by CAMPform and elastic analysis of the die set, the optimization study was made by employing optimization program DOT. Considering the various assembly conditions, optimal design was determined for a single stress ring case. It is construed that the proposed design method can be beneficial for improving the tool life of cold extrusion die set at practice.

  • The retaining rings used to restrain the end turns of the rotor winding against centrifugal force require very careful attention during design and manufacture because they have traditionally been the highest-stressed components of the generator. In other words, the rings maintain their shrink fits during their entire service life. In this study, using finite element method, the part of shrink fits in generator was analyzed to obtain residual stresses in retaining ring and contact Pressures between contact surfaces at zero, rated, and 120 rated speeds, respectively.

  • This paper represents that parts of a large generator operating in 1000 MW are affected by centrifugal forces due to high-speed rotation in 3600 rpm and 3D FEM Analyses are required to obtained the structural reliability of the generator. From these results, one would know the weakest locations and the stress distributions. The fatigue life is calculated in order to grasp the remaining life of generator. 2D and 3D analyses are performed to calculate stresses of the generator rotor and the retaining ring. From 2D results, we find the SCF at the slot and sub-slot of the rotor. 3D analysis is applied at the end part of generator rotor, which represents complex geometry, and rotor and retaining ring shrink thermally. With these results, designers of rotor and retaining ring can compare with the results of design code and verify the stress distributions of generator rotor and retaining ring, and then calculate the remaining life from the low-cycle fatigue data.

  • Using carbon steel or ceramic as a shaft material of monolithic and slited insert ring clamped on it. The fitting strengths of the sgrink fitted assemblies measured from room temperature to 30$0^{\circ}C$ and following conclusions were obtained as results of this investigation. 1) The fitting condition under which the shrink fitted assemble was stronger than that using simple fit in high temperature. 2) When both material of the 30mm-diameter shaft and 55mm-diameter boss are SM45C the clamping torque is increased 2.7times as the interference increases 3 times from 20${\mu}{\textrm}{m}$ at the contact length of 6mm monolithic fit. 3) When only the material of boss is changed to STS 304 the clamping torque is increased at the rate of 37.3N.m per 1mm increase of the contact length at the interference of 50${\mu}{\textrm}{m}$ monolithic fit.
