Surface Error Generation of Freeform Mirror Based on Zernike Polynomial for Optical Performance Prediction

  • Not only the magnitude of the mirror surface error, the pattern matters as it produces certain aberrations. In particular, the surface error of the freeform mirrors, which are optimized to eliminate specific aberrations, might show much higher sensitivity in optical performance. Therefore, we analyze the mirror surface error with Zernike polynomials with the goal of generating a realistic error surface. We investigate the surface error of the freeform mirror fabricated by diamond turning machine to analyze the realistic tendency of the error. The surface error with 0.22 ㎛ root-mean-square value is fitted to the Zernike terms using the incremental fitting method, which increases the number of the fitting coefficients through steps. Furthermore, optical performance via surface error pattern based on Zernike terms is studied to see the influences of each term. With this study, realistic error surface generation may allow higher accuracy not only for the feasibility test but also for all tests and predictions using optical simulations.

  • This paper presents a measurement method to compromise surface error in surface machining processes. In order to compromise the surface error in machining process, on-machine measurement is essential. There are two kinds of on-machine measurement methods available to measure the surface errors in flat workpieces: i.e., surface scanning method and sensor scanning method. However, motion errors are inevitably engaged in both methods. This paper proposes a new idea to measure the surface error for error compensation. The measurement system consists of a laser, a CCD camera and processing system, a carrier system with a stylus, and some optical units. The experimental results show that the proposed method is useful to compensate the surface errors of machined workpieces.

연삭력을 이용한 공작물의 형상오차 예측 (Geometric Error Prediction of Ground Surface by Using Grinding Force)

  • Because a generated heat during grinding operation makes a serious deformation on a ground surface as a convex form, a real depth of cut in deformed zone has larger than an ideal depth of cut. Consequently, the ground surface has a geometric error as a concave form after cooling the workpiece. In this study, the force and the geometric error of surface grinding were examined. From evaluating magnitude and mode of the geometric error according to grinding conditions, an optimal grinding condition was proposed to minimize the geometric error. In addiction the relationship between the geometric error and the grinding force was found out. Due to least square regression it was able to predict the geometric error by using the grinding force.

  • Machining error is defined the normal distance between designed surface and actual tool path with tool deflection. This is inevitably caused by the tool deflection, tool wear, thermal effect and machine tool errors and so on. Among these factors, tool deflection is usually known as the most significant factor of machining error. Tool deflection problem is analyzed using Instantaneous horizontal cutting forces. The high quality and precision of machining products are required in finishing. In order to achieve these purposes, it is necessary work that decrease the machining error. This paper presents a study on the machining error caused by the tool deflection in ball end milling of 2 dimensional surface. Tool deflection model and simple machining error prediction model are described. This model is checked the validity with machining experiments of 2 dimensional surface. These results may be used to decrease machining error and tool path decision.

  • In this paper, to analyze the types of surface morphology error according to factors that cause machining error, the experiments were conducted in the ultra-precision diamond machine using a diamond tool. The factors causing machining error were classified into the pressure variation of compressed air, external shock, tool errors, machining conditions (rotational speed and feed rate), tool wear, and vibration. The pressure variation of compressed air causes a form accuracy error with waviness. An external shock causes a ring-shaped surface defect. The installed diamond tool for machining often has height error, feed-direction position error, and radius size error. The types of form accuracy error according to the tool's errors were analyzed by CAD simulation. The surface roughness is dependent on the tool radius, rotational speed, and feed rate. It was confirmed that the surface roughness was significantly affected by tool wear and vibration, and the surface roughness of Rz 0.0105 ㎛ was achieved.

  • Accuracy of a machined part is determined by the relative motion between the cutting tool and the workpiece. One of the important factors which affects the relative motion is the geometric errors of a machine tool. In this study, firstly, geometric errors are measured by laser interferometer, and the positioning error of each control point selected uniformly on the control surface CAD model can be estimated from th oirm shaping model and geometric error data base. Where a form shaping function is derived from the link of homogeneous transformation matrix. Secondly, control points are shifted to the estimated amount of positioning errors. A new control surface is modeled with NURBS(Non Uniform Rational B-Spline) surface approximation to the shifted control points. By generating tool paths to the redesigned control surface, we reduce the machining error quite.

  • In this paper, the machining characteristics of high speed ball end milling affected by the rotational error of high speed spindle using air bearing are investigated. The error motions of a spindle have generally influenced on the surface roughness, the form accuracy, the tool life, etc. in end milling. Experiments are carried out over a wide range of rotational speeds(10,000-50,000rpm). The rotational errors of the spindle are measured by the gap sensor mounted on the spindle shaft at various cutting speeds. The relations between the surface roughness and the spindle error motion are presented. Results show that the rotational accuracy of the spindle directly affects the surface roughness of the machined surface.

  • A workpiece with a large surface area is likely to be uneven due to form error and waviness. These geometric disturbances can cause inaccurate micro shapes to be formed when micro features are micro-grooved into the surface and cause the resulting workpiece to fail to function as desired. Thus, real-time measurement and compensation is required to guarantee the form accuracy of micro features while machining a workpiece with a large surface area. In this study, a method is suggested for real-time measurement of geometric error for the micro grooving of a large flat surface using a laser displacement sensor. The measurements are demonstrated for the workpieces with large surface areas and the experimental results show that the waviness and form error are well detected.

표면미세형상측정을 위한 접촉식 형상측정기의 오차 보정 (An Error Compensation in Rough Surface Measurement by Contact Stylus Profilometer)

  • In this paper, a new error compensating technique for form-error compensation of rough-surface profile obtained by contact stylus profilometer is proposed. By the method, the real contact points of rough-surface and diamond stylus can be estimated and the measured profile data corrected. To verify the compensation effect, the properties(Ra, RMS, Kurtosis, Skewness) of measured profile data and compensated data were compared. And, the cumulative RMS slope was proposed to assess the compensated effect of upper area of profile. The results show that the measuring error could be compensated very well in amplitude parameters and in proposed cumulative RMS slope by the developed form-error compensating technique.
