In this research, laser welding of automotive transmission components was investigated to replace electron beam welding which is normally conducted under vacuum condition. Fiber laser welding was applied to the automotive transmission components - hub clutch and annulus gear. In the component welding, the laser welding parameters were optimized to eliminate spatters and the end crater. By applying laser welding to the transmission parts, the process time could be reduced up to 70% compared with the current electron beam welding process.
A genetic algorithm was applied to the arc welding process as to determine the near-optimal settings of welding process parameters that produce the good weld quality. This method searches for optimal settings of welding parameters through the systematic experiments without the need for a model between the input and output variables. It has an advantage of being capable to find the optimal conditions with a fewer number of experiments rather than conventional full factorial designs. A genetic algorithm was applied to the optimization of the weld bead geometry. In the optimization problem, the input variables were wire feed rate, welding voltage, and welding speed. The output variables were the bead height bead width, and penetration. The number of levels for each input variable is 16, 16, and 8, respectively. Therefore, according to the conventional full factorial design, in order to find the optimal welding conditions,2048 experiments must be performed. The genetic algorithm, however, found the near optimal welding conditions in less than 40 experiments.
The arc welding processes are substantially nonlinear, in addition to being highly coupled multivariable systems, Frequently, not all the variables affecting the welding quality are known, nor may they be easily quantified. From this point of view, decoupling between the welding parameters from the welding quality is very difficult, which makes it also difficult to control the welding parameters for obtaining the desired welding quality. In this study, a neural network based on the backpropagation algorithm was implemented and adopted for the selection of gas metal arc welding parameters of the fillet joint, that is, welding current, arc voltage and welding speed. The performance of the neural network for modeling the relationship between the welding quality and welding parameters was presented and evaluated by using the actual welding data. To obtain the optimal neural network structure, various types of the neural network structures were tested with the experimental data. It was revealed that the neural network can be effectively adopted to select the appropriate gas metal arc welding parameter of fillet joints for a given weld quality.
Electric resistance spot welding has been used to join overlapped steel sheets in automotive bodies. Recently to reduce weight in automotive vehicles, non-ferrous metals are being used or considered in car bodies for hoods, trunk lids, doors parts, etc. Various welding processes such as laser welding, self-piercing rivet, friction stir welding are being used. In the current study, a new electric resistance heated friction stir spot welding is suggested for the spot welding of non-ferrous metals. The welding method can be characterized by three uses of heat -- electric resistance heating, friction stir heating and conduction heating of steel electrodes -- for the fusion joining at the interfacial zone between the two sheets. The welding process has variables such as welding current, diameter of the steel electrodes, revolutions per minute (rpm) of the friction stir pin, and the insert depth of the stir pin. In order to obtain the optimal welding variables, which provide the best welding strength, many experiments were conducted. From the experiments, it was found that the welding strength could be reached to the required production value by using an electrode diameter of 10mm, a current of 7.6kA, a stirring speed of 400rpm, and an insert depth of 0.8mm for the electric resistance heated friction stir spot welding of 5052 aluminum 1.5mm sheets.
It was investigated that two plates of aluminum can be welded by hot extru-shear welding process with extru-shear welding dies, and that the welding strength and metal flow on the welding section were analyzed by computer simulation according to the welding variables such as inclined angle of cutter and overlapped length of plates and temperature of plates. It was known by computer simulation that welding strength on the welding section of plates could be influenced by the inclined angle of cutter and overlapped length of plates and temperature of plates. And it was known by experiments that two plates of aluminum can be welded on the end sections by hot extru-shear welding process using extru-shear welding dies, and that welding strength is the highest when inclined angle of dies is $70^{\circ}$, and overlapped length is 1.2 mm, and temperature is $520^{\circ}$, when aluminum 5052 two plates with 1.6 mm thickness are used as welding material.
Narrow gap welding has many advantages over conventional V-grooved butt welding such as high productivity, small deformation and improved mechanical property of joints. With narrower groove gap, less arc heat input is expected will all the other advantages of narrow gap welding. The main defects of narrow gap welding include the lack of root fusion, convex bead surface and irregular surface, all of which have negative effects on the next welding pass. This paper suggests an up-and-down torch oscillation for ultra narrow gap welding with gap size of 5mm and investigates the proper welding conditions to fulfill the reliable and high welding quality. First, GMA welding model was suggested for ultra narrow gap welding system with Halmoy's model referenced for wire melting modeling. And the arc length in ultra narrow gap was defined. Secondly, based on the experimental results of up-and-down torch oscillation welding, phase shift of current and wire extension length were simulated for varying oscillation frequency to show that weld the bead shape in ultra narrow gap welding can be predicted. As the result, it was confirmed that reliable weld quality in ultra narrow gap welding can be achieved with up-and-down torch oscillation above 15Hz due to its ability to provide uniform heat input along the sidewall of gap.
Effect of welding parameters such as current, speed and electrode pressure on the weld quality of tin coated steels for small containers was discussed in this paper. Welding was performed with low frequency wire seam welding system which was loaded with 1.5mm in diameter copper wire electrode. The welding parameters were monitored at the position close to the welding spot so as to minimize the instrumentation error, and the signals were stored into a digital data acquisition system before analysis. Results showed that critical current for sufficient nugget size increased as the base material thickness increased, while the width of the optimum welding range was reduced. The acceptable welding condition derived from this study was found to be effective within the thickness range of $\pm$10% of the nominal (0.25mm) thickness. Tin coating layer was proved not to affect seriously on the weld quality, i.e. strength and formability, since consumable wire electrode was used in this process. Test results also demonstrated that the welding current was thought to be the most effective parameter to form an acceptable weld, while welding speed or electrode pressure exerted less effect on the nugget formation. However, these two parameters played an important role because the former was related to the nugget overlap interval, and the latter, to the formation of expulsion during welding.
Recently, use of thick Al 5083 plate has increased in production of LNG storage tank. In general, multi-pass welding has been used to achieve sufficient penetration in thick plate welding. High current welding which enables high deposition and deep penetration is preferred in thick plate welding because the increase of number of pass increases manufacturing cost and formation of weld defect. In this study, welding characteristics according to various Ar/He shielding gas composition was investigated in high current MIG welding. The bead-on-plate welding and V groove welding were conducted on Al 5083 alloy with a thickness of .25 mm. The effect of shielding gas composition on bead shape was evaluated and proper shielding gas composition was proposed. Also arc stability was examined under selected shielding gas composition. One side-one pass welding experiments were conducted for V groove specimen with a thickness of 25 mm. Mechanical properties and hardness profiles were measured for the V groove specimens.
Because the quantitative relationships between welding parameters and welding result are not yet blown, optimal values of welding parameters for $CO_2$ robotic arc welding is a difficult task. Using the various artificial data processing methods may solve this difficulty. This research aims to develop an expert system for $CO_2$ robotic arc welding to recommend the optimal values of welding parameters. This system has three main functions. First is the recommendation of reasonable values of welding parameters. For such work, the relationships in between the welding parameters are investigated by the use of regression analysis and fuzzy system. The second is the estimation of bead shape by a neural network system. In this study the welding current voltage, speed, weaving width, and root gap are considered as the main parameters influencing a bead shape. The neural network system uses the 3-layer back-propagation model and a generalized delta rule as teaming algorithm. The last is the optimization of the parameters for the correction of undesirable weld bead. The causalities of undesirable weld bead are represented in the form of rules. The inference engine derives conclusions from these rules. The conclusions give the corrected values of the welding parameters. This expert system was developed as a PC-based system of which can be used for the automatic or semi-automatic $CO_2$ fillet welding with 1.2, 1.4, and 1.6mm diameter the solid wires or flux-cored wires.
Hybrid Welding means the coupling of the energy of two different energy sources in a common process zone. This paper describes prospects in laser-arc-hybrid-welding. Different kinds of lasers ($CO_2$ laser and Nd:YAG laser) and arc processes (TIG, Plasma and GMA) are considered.
