The effect of Gate type on Injection Molding of Automotive Bumper (자동차 범퍼금형에서의 게이트 형상이 제품 성형에 미치는 영향)

  • Injection molding process is one of the processes that can mold plastic product as low cost. However, manufacturing process of automobile bumper mold has lots of trial and error. Especially, desiging of a huge mold such as bumper mold is needed to establish a design standard for runner system. In this study, CAE was conducted to observe the variation of melt-flow by changing runner and gate type in automobile bumper mold as preceding study for a standard design of runner system.

  • Roll forming process for the bumper beam of high strength steel is developed by an experimental method. The size of the bumper beam is reduced to 1/1.8 to save development time and cost. The developed forming rolls are installed in the small three-stage roll forming machine and roll forming experiments are carried out. It is found that the experimental method using small forming machine is effective in developing roll forming process for the bumper beam of high strength steel.

  • The large injection molded parts technology such as instrument panel, front and rear bumper are presented for a precision molding. Some lead time and cost are required to product these part from design to mass product. Recently, CAE is widely used in product design, mold design and analysis of molding conditions to reduce time and cost. The optimal molding conditions can be obtained by DOE(Design of Experiment). The optimal design applications with CAE and DOE have been used in small molded parts. However, application to the large molded body is not reported. In this paper, optimization of injection molding process is studied for quality control in mass production of automobile bumper. Mold temperature difference is chosen through robust design of injection molding process, the molding process being optimized in term of shrinkage and deflection. The optimal conditions through DOE are validated by using injection molding analysis.

A Durability Investigation on Automotive Front Bumper Guard (자동차의 프런트 범퍼 가드에 관한 내구성 연구)

  • In this study, three models on the installation of automotive additional front bumper guard were designed and the structural analysis was carried out. The additional front bumper models B and C appears to be safer on stability instead of the basic front bumper model A. Model A with a simple structure is shown to have the safe region overall except in the area where the load is applied directly. Models B and C are shown to have the shortest lives at the regions where the bumpers are connected with each other. By comparing with the least fatigue lives at models A, B and C, Model B has the longest life with the best durability.

In this study, we conducted injection molding CAE analysis to find out the cavity pressure and structural analysis to find out mold deflection as input load conditions injection pressure obtained from injection molding analysis. As the results from CAE analysis, we found which element is the most effective on the mold deflection and we suggested a mold design to minimize the mold deflection.

Microstructure and Mechanical Properties of STD11 Steel According to Reheat Treatment (STD11 금형강 재열처리에 따른 미세조직 및 기계적 특성)

  • Reheat treatment process of mold is necessary when partial machining of the mold is required, such as shape correction for an existing mold. If defects such as cracks or significant deterioration of mechanical properties of the mold occur during reheat treatment, it is impossible to reuse the mold. In this study, reheat treatment was performed up to two times for STD11 tool steel, and microstructure and mechanical properties according to the reheat treatment were evaluated. Carbide fraction and grain size of prior austenite were almost unchanged after the reheat treatment. Hardness and impact toughness increased significantly after QT treatment, and these properties were maintained without significant change even after the reheat treatment. It is concluded that up to two iterations of reheat treatment does not cause deterioration of properties of STD11 tool steel. Based on these results, a mold for a face-lifted front bumper was manufactured through machining and reheat-treating of an existing mold.

  • The family of unidirectional continuous fiber reinforced polymeric composites are currently used in automotive bumper beams and load floors. The material properties and mechanical characteristics of the compression molded parts are determined by the curing behavior, fiber orientation and formation of knit lines, which are in turn determined by the mold filling parameters. In this paper, a new model is presented which can be used to predict the 3-dimensional flow under consideration of the slip of mold-composites and anisotropic viscosity of composites during compression molding of unidirectional fiber reinforced thermoplastics for isothermal state. The composites is treated as an incompressible Newtonian fluid. The effects of longitudinal/transverse viscosity ratio A and slip parameter $\alpha$ on the buldging phenomenon and mold filling patterns are also discussed.

  • Fiber reinforced composite materials are widely used in automotive industry to produce parts that are large, thin, lightweight, strong and stiff. It is very important to know a charge shape in order to have good products in the compression molding. In particular, the product such as a bumper beam is composed of the random and unidirectional fiber mats. The characteristics of flow fronts such as a bulging phenomenon for random mat and unidirectional fiber mat and slip parameters are studied numerically. And the effects of viscosity ratio and stack type on mold filling parameters are also discussed.
