A Study on the Failure Characteristics of Ceramic Tool for Hardened Steels (경화강에 대한 세라믹공구의 손상특성에 관한 연구)

  • This thesis is concerned with the study on the characteristics of the tool failure occuring at the beginning of cutting in finish machining of hardened steels such as carbon tool steel and alloy tool steel by a ceramic tool (Al$_{2}$O$_{3}$+TiC) with nose radius. In the machining of hardened carbon steel STC3, the wear mechanism on the flank face of the ceramic tool is abrasion wear. The mode of tool failure is developed into catastropic fracture with flaking. It is thought that the fracture caused by FeO and TiO$_{2}$ results from the oxidation of Fe in the workpice and TiC in the ceramic tool and the deposit of Fe formed on the surface of the ceramic tool. In the machining of hardened alloy steel STD11, the wear mechanism on the flank face of the ceramic tool is that abrasion and adhesion wear exist simultaneously. The mode of tool failure at the beginning of cutting features is DOC notch wear. It is thought that the DOC notch wear caused by FeO and TiO$_{2}$results from the oxidation of Fe and TiC in the workpiece and ceramic tool, respectively.

  • Wear and fracture mode of ceramic tool for hardened SKD11 steel was investigated by face milling in this study. The cutting force and Acoustic Emission(AE) signal were utilized to detect the wear and fracture of ceramic tool. The following conclusions were obtained : (1) The wear and fracture modes of ceramic tool are characterized by three types: \circled1wear which has normal wear and notch wear, \circled2 wear caused by scooping on the rake face, \circled3 large fracture caused by thermal crack in the rake face. (2) The wear behaviour of ceramic tool can be detected by the increase of mean cutting force and the variation of the AE RMS voltage. (3) The catastrophic fracture of ceramic tool can be detected by the cutting force(Fz-component). (4) As the hardness of work material increased, Acoustic Emission RMS value and mean cutting force(Fz) increased linearly, but the tool life decreased.

Tool-Wear Characteristics of the Ceramic, CBN and Diamond Tools in Turning of the Presintered Low Purity Alumina (저순도 알루미나 예비소결체 선삭시의 세라믹, CBN 및 다이아몬드 공구의 마멸 특성)

  • In this study, unsintered and presintered low purity alumina ceramics were machined with various tools to clarify the machinability and the optimum cutting conditions. The main conclusions obtained were as fellows. Machined with ceramic tool, the ceramics presintered at the temperature range of $1000\~1100^{\circ}C$ showed the best machinability due to the adhesion formed in weared surface within a certain cutting speed range. In the above combination and conditions, the ceramic tool showed the highest productivity through all experiments. The life of CBN tool was longer in machining of the ceramics presintered at $1000^{\circ}C$ than in the case of that presintered at $600^{\circ}C$, but the diamond tool showed adverse tendency. In machining of the ceramics presintered at $1000^{\circ}C$, the ceramic tool exhibits the longest tool life in high speed, the tool lives became extremely worse in the order of CBN tool and diamond tool. However, in the case of the ceramics presintered at $600^{\circ}C$, the diamond tool shows the longest tool life, the tool lives was much worse in the order of CBN tool and ceramic tool.

  • Ceramic tool has to equip with not only high toughness and strength but also low thermal expansion and good thermal conductivity which leads to the high thermal shock resistance. These characteristics make it have longer tool life under thermal stress condition. In this study, commercial Si$_3$N$_4$ceramic cutting tool and home-made SiC based ceramic cutting tools which have different sintering time and chemical composition are tested under various cutting speed and the feed rate increase, the cutting force and the flank wear growth ratio increase, too. The performance of home-made SiC based ceramic cutting tool shows the possibility to be a new ceramic tool.

  • It is known that Si3N4 ceramic insert has less hardness than Al2O3 ceramic insert. But Si3N4 ceramic insert has not only high toughness and strength but also low thermal expansion coefficient, which makes it has longer tool life under thermal stress condition. In this study, commercial Si3N4 ceramic insert and home-made SiC-Si3N4 ceramic insert which has different sintering time and chemical composition is tested under various cutting conditions. The experimental result is compared in terms of tool life and cutting force. Generally, As the cutting speed and the feed rate increased, the cutting force and the flank wear increased too. The performance of SiC-Si3N4 ceramic insert shows the possibility to be a new ceramic tool.

  • In the development of advanced ceramic tools, material improvements and design freedom are critical in improving tool performance. However, in the die press molding method, many factors limit tool design and make it difficult to develop innovative advanced tools. Ceramic 3D printing facilitates the production of prototype samples for advanced tool development and the creation of complex tooling products. Furthermore, it is possible to respond to mass production requirements by reflecting the needs of the tool industry, which can be characterized by small quantities of various products. However, many problems remain in ensuring the reliability of ceramic tools for industrial use. In this study, alumina inserts, a representative ceramic tool, was manufactured using the digital light process (DLP), a 3D printing method. Alumina inserts prepared by 3D printing are pressurelessly sintered under the same conditions as coupon-type specimens prepared by press molding. After sintering, a hot isostatic pressing (HIP) treatment is performed to investigate the effects of relative density and microstructure changes on hardness and fracture toughness. Alumina inserts prepared by 3D printing show lower relative densities than coupon specimens prepared by powder molding but indicate similar hardness and higher fracture toughness values.

Effect of Sintering Time and Composition on Cutting Characteristics of $SiC-Si_3N_4$ Ceramic Tool ($SiC-Si_3N_4$ 세라믹공구의 소결시간과 조성변화가 절삭특성에 미치는 영향)

  • In the present study, $Si_3N_4-SiC$ ceramic composites that contained up to 20 wt% of dispersed SiC particles were fabricated via hot-pressing with an oxynitride glass. The microstructure, the mechanical properties, and the cutting performance of resulting ceramic composites were investigated. By fixing the composition as $Si_3N_4-20$ wt% SiC, the effect of sintering time on the microstructure, the mechanical properties, and the cutting performance were also investigated. For machining of gray cast i개n, the tool life increases with increasing the amount of SiC content in the composites; The tool life also increased with increasing the sintering time. The tool life of the home-made cutting tools was very close to that of commercial $Si_3N_4$ cutting tool. The superior cutting performance of $Si_3N_4-SiC$ ceramic cutting tools suggests the possibility to be a new ceramic tool material.

  • Four SiC-Si$_3$N$_4$ceramic cutting tools with different composition have been fabricated by hot-pressing. Correlations among the annealing time, the corresponding microstructure and the mechanical properties of resulting ceramics have been investigated. The fracture toughness and the grain size of both SiC and Si$_3$N$_4$in SiC-Si$_3$N$_4$composites increased with the annealing time. 1\`he hardness of SiC-Si$_3$N$_4$composites was relatively independent of the grain size and the sintered density. These ceramic cutting tools were tested under various cutting conditions and compared with the commercial Si$_3$N$_4$ceramic cutting tools. The experimental results were compared in terms of tool life and cutting force. The performance of SiC-Si$_3$N$_4$ceramic cutting tool shows the possibility to be a new ceramic tool.

Machinability of ceramic and WC-Co green compacts (세라믹 및 초경합금 성형체의 피절삭성)

  • Machining pressed compacts of ceramic and WC-Co materials can be the most cost effective way of forming the bodies prior to sintering when the required number of pieces is small. In this study, in order to clarify the machinability for turning, the $Si_3N_4$ and the WC-Co green compacts unsintered were machined under different cutting conditions with various tools. Absorbing chips by vacuum hose decreases tool wear. The tool wear becomes larger in the order of the ceramic, CBN and cemented carbide tools in machining the $Si_3N_4$ green compacts. In machining the WC-Co green compacts, the tool wear becomes larger in the order of the ceramic, cemented carbide and CBN tools. The land of cutting edge does not affect tool wear. When machining with cemented carbide tool, the tool wear i equal cutting length is nearly identical in spite of the increase of cutting spee, and the roughness of machined surface was the best in the cutting speed of 90 m/min. The tool wear decreases with the increase of rake angle and relief angle and with the decrease of nose radius. The machined surfaces become worse with the increase of feed rate and depth of cut, and with the decrease of rake angle and relief angle. The tool wear is not affected by the feed and depth of cut.
